Boomer has stopped doing rebuilds for years. He is THE source for new and used parts and parts advice.

Do not print the whole manual. The manual covers many Onan engine models for each section. Carefully make sure you are only looking at the pages for your model.

Follow the manual for disassembly. Take your block to the machine shop and your valves if you want them re-faced. The machine shop will tell you hopefully that you can hone your block less that 0.005 over. If they do then you can reuse your pistons and just get new rings.

You may need to make or buy some tools. If you have an Onan Engine Overhaul Tool Kit, I hate you. Unless you sell it to me. The engine shop will most likely help with new bearings if needed and maybe take care of the valves. Cam bearings are often out of spec.

If it is worn over the 0.005 you are at a crossroads. Find a better block $100ish often. Or pay for the boring and buy new expensive pistons with rings at about a $600 difference. I have never gone with the bore job and the only way I ever would is if the customer requested it, just because of the costs. Boomer may even have good used blocks.

Onan's are a different engine from all others that Case Ingersoll used. So, do not apply this to all small engines. There is not an engine overhaul kit except for those resellers that bulk buy garbage and sell it cheap all over the internet. If you go to an engine parts-only reseller, they will not have Onan kits. The reason for that is many items can still be reused. Each overhaul is different.

None of this boring advice applies to the Kohler engines. They all must be bored, 100% must. The machine shop will tell you what size you need or sell one to you and then custom-fit the piston. The cranks are often out of round as well. By often I mean that they most likely are.

Somehow I missed this post. Yeah, 75 psi is not good. My Onan BF-MS has more than 105 psi on both cylinders and pulls strong. No visible smoke but it makes me smell like exhaust which is something I really dislike.

Unlikely, but maybe it's just the rings. At this point you have nothing to lose by taking it apart and measuring it. However, since you've made your decision, it'll be interesting what you'll do with the Kohler. :cheers:
